ارتعاشات ماشین¬ابزار نقش مهمی در کاهش راندمان ماشینکاری دارد. در فرآیندهای ماشینکاری ممکن است هر سه نوعِ ارتعاشات مکانیکی بروز نماید که معمولا در نتیجه¬ی فقدان سفتی دینامیکیِ یک یا چند جزء سیستم متشکل از ماشین¬ابزار، ابزارگیر، ابزار برشی و جنس قطعه¬کار حاصل می¬شوند. این سه نوع ارتعاشات عبارتند از : ارتعاشات آزاد، ارتعاشات اجباری و ارتعاشات خودتحریک. ارتعاشات خودتحریک، انرژی مورد نیازِ خود را برای آغاز و رشدِ ارتعاشی، از فعل و انفعال ابزار برشی و قطعه¬کار، در حین فرآیند ماشینکاری کسب می¬کنند. این نوع ارتعاش، سیستم را به سمت ناپایداری می-کشاند. پژوهش¬های انجام شده در مورد شناسایی ناپایداری لرزشی، بیشتر در مورد قطعات با سفتی بالا انجام شده است که در آنها دینامیک متغیر قطعه-کار در ناپایداری سیستم تاثیر چندانی ندارد. با توجه به لزوم بکارگیری قطعات یک تکّه، بخصوص در صنایع هوا-فضا، ماشینکاری این خانواده از قطعات اجتناب ناپذیر است. بخش عمده ای از این قطعات به روش فرزکاری ساخته میشوند که طی آن مشکلات ناشی از شکست ابزار، ناپایداری فرآیند و خطاهای ابعادی در قطعه¬کار بروز می¬کند. پدیده لرزش در فرزکاری قطعات نازک از اهمیت ویژ¬ه¬ای برخوردار است؛ چرا که عملیات ماشینکاری انجام شده روی آنها نهایی بوده و هر گونه اثر بجا مانده از ناپایداری، روی سطح قطعه باقی مانده و عملکرد، عمر و زیبایی قطعه را تحت تاثیر قرار خواهد داد. هدف از این تحقیق، توسعه¬ی پیش¬بینی پایداری فرزکاری دیواره¬های نازک بر اساس پارامترهای هندسیِ سیستم ماشینکاری می¬باشد که در آن با شناسایی و تعریف نسبت¬های مناسب هندسی بر اساس ابعاد قطعه¬کار و ابزار، بتوان پایداری عملیات ماشینکاری را پیش¬بینی نمود. این پارامترها بر اساس مشخصات هندسی عوامل دخیل در فرآیند فرزکاری تعریف شده¬اند و طول و قطر ابزار و ضخامت و ارتفاع قطعه¬کار را شامل می¬شود. اگرچه تست¬های ارتعاشی می¬تواند منجر به شناسایی وضعیت پایداریِ سیستم شود ولی واضح است کمتر کارگاه تولیدی وجود دارد که در آن، هم تجهیزات و هم متخصصان ارتعاش¬سنجی وجود داشته باشد؛ لذا در عمل تکنیک ارتعاش¬سنجی با هدف پیش¬بینی حوزه¬ی پایداری در کارگاههای تولیدی اجرایی نیست. در این پژوهش برای اولین بار، روش کاربردی برای استفاده در کارگاههای صنعتی به منظور جلوگیری از بروز ارتعاش لرزشی در فرآیند فرزکاری اجزای جدار نازک ارائه گردید. به این منظور، ابتدا با فرض قطعه¬کار به¬عنوان یک صفحه¬ی یک سر گیردار، مدل المان محدود آن ایجاد شد و به کمک تست¬ مودال صحه¬گذاری گردید؛ سپس مدل تحلیلی ابزار با فرض آن به¬عنوان یک تیر یک سر گیردار اویلری و از حل معادله دیفرانسیل پاره¬ای آن توسعه داده شد؛ مدل تحلیلی ابزار نیز، به کمک تست¬ مودال تایید شد. با توسعه دو مدل پیش¬بینی از رفتار دینامیکی ابزار و قطعه¬کار، تاثیر پارامترهای هندسی سیستم ماشینکاری از جمله ارتفاع و ضخامت قطعه¬کار، طول آزاد و قطر ابزار و نیز نسبت¬های آنها بر پایداری لرزشی، مورد بررسی قرار گرفت. در ادامه دیاگرام پایداری سهبعدی بر اساس تغییرات پارامترهای مذکور ارائه شد تا در کارگاههای صنعتی با استفاده از این دیاگرامها و ابزارهای اندازهگیری ساده، در صورت نیاز با تغییر سناریوی ماشینکاری، وضعیت ناپایدار ماشینکاری به وضعیت پایدار اصلاح گردد. در نهایت با انجام فرآیند فرزکاری روی یک صفحه جدار نازک آلومینیومی و با اندازهگیری نیروهای ماشینکاری توسط دینامومتر، پیش¬بینی سه¬بعدی پایداری، صحه¬گذاری شد

Machine tool vibrations play an important role in reducing machining efficiency. In machining processes, all three types of mechanical vibrations may occur, usually resulting from the lack of dynamic rigidity of one or more system components consisting of machine tools, tool holders, cutting tools, and workpiece material. These three types of vibrations are: free vibrations, forced vibrations and self-excitation vibrations. Self-excited vibrations derive the energy they need to initiate and grow the vibration from the interaction of the cutting tool and the workpiece during the machining process. This type of vibration causes the system to become unstable. Research on the identification of vibration instability has been done mostly on high stiffness components in which the variable dynamics of the workpiece has little effect on system instability. Due to the need to use monolithic parts, especially in the aerospace industry, machining of this family of parts is inevitable. Most of these parts are made by milling method, during which problems due to tool failure, process instability and dimensional errors occur in the workpiece. Chatter phenomenon is of special importance in milling thin parts; Because the machining operations performed on them are final and any effect of instability will remain on the surface of the part and will affect the performance, life and beauty of the part. The purpose of this study is to develop a predictor of thin-walled milling stability based on the geometric parameters of the machining system, in which by identifying and defining appropriate geometric ratios based on the dimensions of the workpiece and tools, the type and stability of machining operations can be Predicted. These parameters are defined based on the geometric characteristics of the factors involved in the milling process and include the length and diameter of the tool and the thickness and height of the workpiece. Although vibration tests can identify the stability of a system, it is clear that there is less of a production workshop that has both equipment and vibration specialists; Therefore, in practice, the vibration measurement technique is not executive in order to predict the field of stability in production workshops. Therefore, in this study, for the first time, a practical method for use in industrial workshops in order to prevent chatter vibration in the milling process of thin-walled components was presented. For this purpose, first, assuming the workpiece as a cantilever plate, its finite element model was created and validated by modal testing; Then the analytical model of the tool was developed by assuming it as a cantilever Eulerian beam and solving its partial differential equation; The analytical model of the tool was also confirmed by modal testing. By developing two predictive models of dynamic behavior of tool and workpiece, the effect of geometric parameters of machining system such as height and thickness of workpiece, free length and diameter of tool and their ratios on vibration stability were investigated. Then, a three-dimensional stability diagram was presented based on the changes of the mentioned parameters, so that in industrial workshops, using these diagrams and simple measurement tools, if necessary, the unstable machining situation can be corrected to a stable situation by changing the machining scenario. Finally, a three-dimensional prediction of stability was validated by performing the milling process on a thin aluminum wall plate and by measuring the machining forces with a dynamometer
