Manufacturing aluminum alloy joints with high strength, high fatigue life, and high fracture toughness are difficult. It has limited extensively use of welded joints in aluminum alloys in aerospace and automobile industries. Besides, conventional methods of welding degrades mechanical properties of the welded area significantly. Friction stir welding (FSW) is a relatively new solid-state joining process. This method is energy efficient, environment-friendly and versatile. Although having numerous advantages this procedure has some disadvantages. Items like weld flashes due to material flow, low-quality surface and residual tensile stresses lead to decrease in mechanical strength and fatigue life. There are some approaches to improve the quality of these areas such as shot peening, local plasticity burnishing, Laser peening, rolling after the process and rolling simultaneously within the process. In this research, In-situ rolling friction stir welding is presented. This method has some benefits such as time-saving, producing better surface quality with negative residual stresses, performing mechanical work on HAZ, increasing surface hardness and removing weld flashes near the weld zone. In order to carry out this research, Al 6061 sheets is used as the specimen. The thickness of aluminum sheets is reduced to 5mm after milling with the accuracy of 0.1mm. Welding was carried out with a non-commercial tool in three different conditions. Two specimens was welded with 6mm and 8mm balls in diameter and one specimen was welded with only simple FSW method. In every condition, shoulder indentation is 1mm. In rolling types, the optimal ball indentation depth is set on 0.5mm after trial and error. According to recent researches, tensile residual stresses will result in decreased fatigue life. In IRFSW, due to pressure caused by rolling, residual tensile stresses will be reduced and hardness gradient will be produced on the surface. Because of higher values of pressure and temperature in comparison with FSW, dynamic recrystallization will be increased which leads to finner microstructure. Results of this research shows that IRFSW will result in increase of the mechanical strength up to 50 and the fatigue life up of the specimen up to 10 times compared with FS-welded specimen. This increase in fatigue life is higher at low cycle fatigue regimes. In addition to that, IRFS-Welded samples have more toughness values comparted to that of the similar FS-Welded samples and their final displacement is almost double of the final displacement of the FS-Welded samples
