Electrical discharge machining (EDM) is a non-traditional fabrication technique which is widely used in the machining of hard and electrically conductive materials, which traditional mechanical cutting operations have difficulty processing. In EDM process, electrical power is dissipated in a plasma channel and the partial transfer of this energy into the electrodes leads to formation of a molten pool on the cathode (workpiece at the present study) surface. At the end of the spark, the plasma channel collapses and a part of the melted material is ejected in the liquid dielectric. The remained part of the molten material re-solidifies and forms the white layer on the surface of the workpiece. Below the white layer, a heat affected zone (HAZ) presents. This zone comprises the workpiece material that has undergoes a thermal influence during the discharge. Regarding the importance of surface texture in machined parts by electrical discharge machining process, several studies have been carried out to determine appropriate machining parameters for optimization the characters of surface texture. Although very attempts have been focused on the modeling of molten crate's profile, and predicting the material removal rate (MRR) and tool wear ratio (TWR), a model that can predict the surface texture is scarce. In the present study, the influence of input parameters of EDM process including pulse current (I) and pulse on-time (Ti) on the state of thermal distribution in the heat affected zone of AISI H13 tool steel, using the standard finite element software ABAQUS/CAE, have been studied. The results of this numerical study have been employed to predict the machined specimens' characters including the white layer thickness (WT), depth of the heat affected zone (HD) and maximum surface roughness (R_max). For validating the accuracy of numerical results, empirical and metallurgical experiments have been carried out. The results of the presented FEM for EDM process show that this model has the capability of predicting the white layer thickness and depth of heat affected zone as well as maximum surface roughness of machined parts
