The decrease in the grade of ores and the increase in their complexity in terms of mineralogy require a review of the mining methods. For this purpose, it is very important to choose crushing methods suitable for the characteristics of different ores to achieve the desired degree of liberation and low energy consumption. In this research, the effect of crushing on two low-grade and high-grade iron ores, with traditional methods and high pressure grinding rolls (HPGR) on the particle size distribution, recovery and efficiency of magnetic separation, breakage function, selection function and degree of freedom were investigated. The particle size distirbution shows that HPGR produces finer particle size than traditional crushing; But as the particles become smaller in the grinding mill, the effect of HPGR decreases. Also, the Kd values indicate that the particle size range in HPGR is wider than that of traditional crushing. The Bond work index for the samples crushed by HPGR was lower than the samples crushed by the traditional method , which means that crushing with HPGR weakens the particles in the ball mill. The Breakage function was calculated using the Herbest & Fuerstenau, Modified Herbest & Fuerstenau, and Berube methods and it was observed that in all fractions, HPGR increases the breakage function (Bij) and it means that HPGR produces a finer product; But as the particles get smaller, this difference decreases. The results obtained from the Broadbent and Callcott method showed that the value of Φ is different for each fraction, in other words, the Breakage function of ores is non-normalized, on the other hand, the value of γ for the samples that crushed by HPGR is lower than the traditional method, which shows that HPGR produces more fine particles. The selection function for high-grade and low-grade ores increased up to a certain size and then decreased, which shows that the highest breakage rate occurred in this size. It can also be seen that HPGR increases the kinetics of crushing. The degree of liberation calculated from the polished sections and computational methods shows that the degree of liberation of HPGR product is higher than traditional crushing method, which can be due to the loading mechanism in HPGR and breakage from the particle boundary. Davis tube tests were performed in the range of fraction (+74μm), (-74+62μm), (-62+53μm), (-53+44μm), (-44+37μm) and (-37μm) and it was observed in the most fractions, HPGR improve the magnetic separation process and the recovery and separation efficiency obtained from the HPGR product for most sizes are better than traditional crushing methods. In the primary magnetic separation and cleaner stage, it was found that HPGR had no effect on the recovery and grade of product. Based on the results obtained from the magnetic separation in the primary stages, it was found that the enrichment ratio obtained from the HPGR crushing method was higher and in the three-stage cleaner magnetic separation, the efficiency of the magnetic separation increased. Based on the calculation of the overall recovery of the magnetic separation circuit, it was found that the overall recovery of the circuit for samples crushed by the HPGR system is higher than the traditional method; So that the recovery of the entire magnetic separation circuit for high-grade and low-grade samples crushed by HPGR is 84.32% and 62.03%, but the recovery from conventional crushing for high-grade and low-grade samples is 83.83% and 61.89%. The obtained results showed that the possibility of producing commercial concentrate with a grade above 67% of total iron on an industrial scale using HPGR has a high margin of confidence.
